The Hidden Cost of Spec-Sheet Cooling

I spent fourteen days last January in a climate-controlled dyno cell outside Stuttgart, watching a coolant loop that should have held 87°C plateau at 94°C under sustained load. The radiator was rated for the application. The pump met spec. Every component on that bench had passed its individual qualification — yet the assembled system failed by a margin wide enough to trigger a derate event on the third cycle.

Where the Degrees Disappear

The problem lives in the margins between specifications. A radiator rated at 40 kW of rejection is tested with uniform airflow at 25°C ambient. Your vehicle sees crosswinds, stop-and-go traffic, and a pollen-clogged core that has not been serviced since the warranty expired. These gaps are small. They compound.

The spec sheet tells you what the system can do. Fleet telemetry tells you what it actually does. The delta is where real engineering begins.
